ELECTRIC ARC FURNACE STEEL MAKING PROCESS

Scrap metal is delivered to a scrap bay

located next to the melt shop. (Scrap generally comes in two main grades: shred (white goods, cars and other objects made of similar light-gauge steel) and heavy melt (large slabs and beams), along with some direct reduced iron (DRI) or pig iron for chemical balance.)

The scrap is loaded into large buckets called baskets,

With 'clamshell' doors for a base. (Care is taken to layer the scrap in the basket to ensure good furnace operation; heavy melt is placed on top of a light layer of protective shred, on top of which is placed more shred. These layers should be present in the furnace after EAF charging.

The scrap bucket is then taken to the melt shop

The roof is swung off the steel mill electric arc furnace, and the furnace is charged with scrap from the basket. (Charging is one of the more dangerous operations for the EAF operators. There is a lot of energy generated by multiple tonnes of falling metal; any liquid metal in the steel arc furnace is often displaced upwards and outwards by the solid scrap, and the grease and dust on the scrap are ignited if the furnace is hot, resulting in a fireball erupting)

After charging, the roof is swung back over the steel making electric arc furnace and meltdown commences

The EAF electrodes are lowered onto the scrap, an arc is struck and the electrodes are then set to bore into the layer of shred at the top of the arc furnace. Lower voltages are selected for this first part of the operation to protect the EAF roof and walls from excessive heat and damage from the arcs. Once the electrodes have reached the heavy melt at the base of the EAF furnace and the arcs are shielded by the scrap, the voltage can be increased and the electrodes raised slightly, lengthening the arcs and increasing power to the melt. This enables a molten pool to form more rapidly, reducing tap-to-tap times. Oxygen is also supersonically blown into the scrap, combusting or cutting the steel.

Once flat bath conditions are reached, i.e

The scrap has been completely melted down, and another bucket of scrap can be charged into the electrode arc melt furnace and melted down. (After the second charge is completely melted, refining operations take place to check and correct the steel chemistry and superheat the melt above its freezing temperature in preparation for EAF tapping).

More slag formers are introduced and more oxygen is blown into the bath,

Burning out impurities such as silicon, sulfur, phosphorus, aluminium, manganese and calcium and removing their oxides to the slag. (Removal of carbon takes place after these elements have burnt out first, as they have a greater affinity for oxygen. Metals that have a poorer affinity for oxygen than iron, such as nickel and copper, cannot be removed through oxidation and must be controlled through scrap chemistry alone, such as introducing the direct reduced iron and pig iron mentioned earlier)

Once the temperature and chemistry are correct

The electric arc steel is tapped out into a preheated ladle by tilting the arc furnace. During and after tapping, the electric arc furnace in steel making is 'turned around'. (the slag door is cleaned of solidified slag, repairs may take place, and electrodes are inspected for damage or lengthened through the addition of new segments; the taphole is filled with sand at the completion of tapping).

ELECTRIC ARC FURNACE VS. INDUCTION FURNACE

A major difference between the compared electric arc furnace EAF melting process is the ability to use differing quality charge materials. Oxidation and reduction reactions take place within and above the melt zone during electric arc furnace steelmaking, which allows for the usage of highly oxidized and low-quality scrap material. Induction furnaces are more sensitive to low-quality charge materials and contaminants, resulting in premium scrap costs. A reductive atmosphere is not present and therefore iron oxide will not be reduced. This increases iron loss through the slag. Another charge material difference between the EAF melting process is the cost of alloys and nonmetallic additions. An induction furnace operation uses a high-grade silicon carbide to adjust iron chemistry. In addition, pure carbon in the form of graphite is used for carburization. These additions are costs not required for the EAF.

EAF furnace process operation with state-of-the-art equipment has the following labour requirements: two EAF operators, one charge crane operator, and one foreman. This results in five workers per shift. A medium-frequency melt system's labour requirements are: two electrode arc furnace operators, two charger and crane operators, and one supervisor. Five workers per shift are required for melting within the outlined operation.

Thanks to faster equipment movements of the electric arc furnace for steel making including continuous casting furnace, EAF is advantageous for power-of-time in one-heat. Additionally, with chemical energy input by supersonic oxygen and carbon injection, the power-on time of EAF is lower. In general, the tap-to-tap time of EAF is around 50-60 minutes whereas, one heat can take 120-150 minutes for IMF. The profitability of any industrial plant increases and decreases directly with production rates.

FAQS ABOUT EAF ELECTRIC ARC FURNACE

ARE ELECTRIC ARC FURNACES EFFICIENT?

Yes, EAF electric arc furnace steelmaking is high energy efficient. Because of higher electrical energy input with higher electrode current,higher electrical efficiency with reactors and thanking to additional chemical energy input (nearly 35 % oftotal energy) by oxy-fuel burners and C-injection, EAF operation requires lowest energy consumption around 380-420 kWh/ton.

HOW HOT CAN AN ELECTRIC ARC FURNACE GET?

EAF by means of arc melting scrap. Alternating current AC electric arc furnace has three moving graphite electrodes. Heating and melting of metal is enabled by radiant energy of the arc burning between the electrodes and metal, and the temperature in the arc zone reaches 4000 °C. The uniform burning of arc is regulated by means of moving of current-carrying electrodes transversely to the surface of the melt. It is possible to regulate the radiant energy by stretching and contracting the arc with two moving electrodes.

ADVANTAGES OF EAF MELTING?

The use of EAF electric arc furnace including DC electric arc furnace allows steel to be made from a 100% scrap metal feedstock, commonly known as 'cold ferrous feed' to emphases the fact that for an EAF, scrap is a regulated feed material.The primary benefit of this is the large reduction in specific energy (energy per unit weight) required to produce the steel.

Another benefit is flexibility: while the electric blast furnace cannot vary their production by much and are never stopped, EAFs can be rapidly started and stopped,allowing the EAF steel mill to vary production according to demand.

Although steelmaking arc furnaces generally use scraps steel as their primary eedstock, if hot metal from a blast furnace or direct-reduced iron is available economically, these can also be used as furnace feed.

DO ELECTRIC ARC FURNACES USE OXYGEN?

Yes, the electric arc furnace steelmaking requires oxygen, the use of oxygen in electric arc steelmaking has grown considerably.

In the past when oxygen consumption of less than 300 cubic feet per ton of steel were common, lancing operations were carried out manually using a consumable pipe lance by manipulator. Most modern operations now use automatic lances and most facilities now use a non-consumable, water-cooled lance for injecting oxygen into the steel. Many of these lances also have the capability to inject carbon as well.Oxy-fuel burners are now almost standard equipment on large high-powered furnaces. In operations with short tap-to-tap times, they provide an important function by ensuring rapid melting of the scrap in the cold spots.

The low-carbon ferrochrome production process is revolutionizing the metallurgical industry. The main raw materials for smelting low-carbon ferrochromium using the electro-silicothermic method include chromium ore, silicon chromium alloy, and lime. Some processes also incorporate fluorite and iron scales. Understanding the specifications of these raw materials is crucial for the low-carbon ferrochrome manufacturing process.

Chromium ore should be a dry, clean lump or concentrate with a lump size of less than 50mm. It must contain Cr2O3>40% and have a Cr2O3/Σ FeO ratio greater than 2.0. Additionally, the phosphorus content should not exceed 0.03%. Silicon chromium alloys are selected based on the grade of the micro carbon ferrochromium being smelted. For smelting low-carbon iron with a carbon content of 0.06%, the carbon content of the silicon chromium alloy should be less than 0.06%. Similarly, for smelting low-carbon ferrochromium with a carbon content of 0.03%, the carbon content of the silicon chromium alloy should be less than 0.03%. The silicon chromium alloy should be free of slag, and the block size should not exceed 15mm. Fragments less than 1mm should be sieved out to maintain consistency in the low-carbon ferrochrome manufacturing process. Lime requires a CaO content greater than 88% and a phosphorus content less than 0.02%. Newly burned lime with a block size of 10-50mm should be used.

AOD ARGON OXYGEN DECARBURIZATION

AOD Argon oxygen decarburization is a process primarily used in stainless steel making and other high-grade alloys with oxidizable elements such as chromium and aluminium. After initial melting the metal is then transferred to an AOD furnace vessel where it will be subjected to three steps of refining; decarburization, reduction, and desulfurization will be done.

The AOD furnace (Argon oxygen decarburization furnace) has a shape similar to that of a converter, and the furnace body is placed on a support ring that can be tilted back and forth, fixed by pins.

AOD furnace method (i.e. argon oxygen decarburization method) is a more advanced technology for refining stainless steel. The Argon Oxygen Decarburization has the advantages of simple equipment, convenient AOD furnace operation, strong adaptability, low investment, and low production cost, and is widely adopted.

AOD furnaces are more advanced than traditional steelmaking processes, with advantages such as high production efficiency, stable product composition, and low energy consumption. In recent years, with the increasing demand for stainless steel, AOD argon oxygen decarburization furnaces have been widely used in various scale steel enterprises, becoming one of the main engines of industrial development.

AOD FURNACE ADVANTAGES

AOD FURNACE MANUFACTURING TECHNOLOGY

In combination with the AOD furnace process of directly mixing molten iron into AOD Argon Oxygen Decarburization in blast furnace, the furnace body from us, one of the leading steel furnace manufacturers in China, adopts "YC" type structure, reasonable AOD furnace melting ratio, top side combined blowing, which can effectively improve the oxygen utilization coefficient of AOD furnace, reduce chromium loss, and improve smelting furnace life. Relevant design requirements fully consider the Thermal equilibrium in the whole smelting process, oxygen utilization rate and refractory consumption in the argon oxygen decarburization smelting process, so as to improve the technical and economic indicators of AOD furnace. According to actual smelting data, the smelting time of pure iron has been shortened to 75 minutes, and the AOD furnace life has reached 125 heats, reaching the highest level in China

As one of types of steel making furnaces, the AOD furnace adopts a fully suspended structure to prevent thermal stress failures. Eliminate the thermal stress between the AOD furnace body and the support ring during the smelting process.

AOD furnace bracket with gas backpack on the back, minimizing the length of the hose; Adopting a rotary joint to supply air to the AOD furnace reduces accidents caused by hose damage; And considering the damage to the gas backpack caused by the slag line passing through the AOD furnace during the smelting cycle, corresponding protective design has been made for the gas backpack.

To ensure operational safety, the main gun gas automatically opens and closes at a certain angle.

Automatic switching of two incoming power sources.

Monitor and control the inclination angle of AOD furnace at any time.

Considering the smelting safety of AOD argon oxygen decarburization, the valve frame section should be added with the following protections:

The valve rack auxiliary gun is controlled separately so that the air gun can be adjusted separately to protect the air gun and improve the furnace life of the argon oxygen decarburization.

Add limit switches to each pneumatic O-shaped ball valve on the valve rack, and interlock between the valves to ensure safe operation and losses caused by misoperation of argon oxygen decarburization process.

Add random gas to the top gun to improve the utilization rate of oxygen, achieve maximum utilization rate of the top gun, and change the previous "soft blowing" of the AOD top gun to achieve the "hard blowing" function of the AOD top gun, greatly shortening the AOD furnace full form smelting time.

AOD FURNACE MATERIALS

ARGON-OXYGEN DECARBURIZATION REFRACTORY MATERIALS

AOD furnace refractory materials adopts an inner lining that directly combines MgO with Cr2O3, or an inner lining produced by combining or semi combining MgO with Cr2O3. Magnesium chromium bricks are directly bonded by calcining high-quality high-purity magnesium sand and refined chromium ore at high temperatures.

AOD furnace refractory also  uses electric melting unburned magnesium dolomite bricks and fired magnesium dolomite bricks as AOD furnace lining materials. Because the fused magnesium dolomite sand has been fully melted, it is very stable and the lattice is also very complete, making it have strong resistance to hydration and erosion.

Argon Oxygen Decarburization process: The molten iron from the blast furnace, the alloy melted from the intermediate frequency furnace and electric arc furnace are injected into the AOD argon oxygen decarburization furnace through the ladle. During smelting, a mixture of O2, Ar, or N2 gas is blown in to decarbonize the molten steel. At the same time, reducing agents, desulfurizers, ferroalloys, or coolants are added to the feeding system to adjust the composition and temperature of the molten steel. The carbon and other impurities in the molten steel are removed, and oxygen is used for high-temperature oxidation. Then, inert gases (such as argon) are used to neutralize the oxidation effect, Forming high-quality steel products.

WATER COOLED CABLE

Large cross‑section water cooled welding cable are used for the connection between the busbar system and the EAF arm. The water-cooled cable transmits large currents while meeting the movement requirements of the cross arm, such as lifting and rotating. These liquid-cooled cables are mainly applied in steelmaking electric arc furnaces, ladle refining furnaces, and induction furnaces. After being covered with high temperature resistant materials, the water cooled cable for induction furnace is also suitable for submerged arc furnaces.

CHNZTECH provides water cooled cable solutions for furnaces with cable sections up to 7500 mm² and swiveling terminals. The LF cable is available up to 6000 mm², suitable for furnaces with a rated capacity of 350 t. With extensive experience in the design, engineering, and manufacturing of water-cooled cables, CHNZTECH ensures that its products offer a longer service life, better compatibility with copper busbars, and higher overall quality. This is achieved through the use of international‑standard accessories, including cable ties and inner protective hoses, making each water-cooled cable reliable for demanding furnace applications.

STRENGTH

CHNZBTECH WATER-COOLED WELDING CABLE STRENGTH

Water cooled cable for furnace heads are non-contact, solderless, and welded, made from a whole copper rod processed on CNC lathes and milling machines, which are beautiful and durable; The connection between electrodes and wires adopts cold extrusion, which does not damage the wires and has low resistance;

The outer sleeve is made of high-quality rubber hose, which has a water pressure resistance of>0.8MPA and a breakdown voltage of over 3000V. There is also a flame-retardant outer sleeve for users to choose from in special occasions;

The fastening between the electrode and the outer sleeve should be made of red copper clamps for cables below 500mm2, and 1Cr18Ni9Ti material clamps should be used for other cables, which are non magnetic and rust free; Squeezing and fastening with large hydraulic equipment, beautiful, durable, and with good sealing effect;

Soft wire is processed using fine enameled wire on a specialized winding machine. Soft, small bending radius, and large effective cross-section;

Using enameled wire as a water-cooled cable for induction furnace has high efficiency in energy transmission. Because each enamelled wire is insulated, conducting medium frequency and high frequency current, and has no surface Skin effect, compared with other water-cooled power cables of the same section, when passing the same current, the heat generation is less;

Using enameled wire as the conductor for these wholesale furnace parts can improve the service life of the liquid cooled cables. Due to long-term immersion of the wires of water-cooled welding cables in water, the working environment is extremely harsh. Previously, we used copper bare wires to make water-cooled cables. After using the water-cooled power cables for a period of time, when we opened the cable jacket, we would see a layer of green copper rust on the surface of the wires. Later on, we switched to using enameled wire as a water-cooled cable for induction furnace because it has a protective layer of paint film, which can provide corrosion protection. Users have reported that water-cooled power cables made of enameled wire have a service life of 1.5 to 2 times that of copper bare wires.

MANUFACTURING

HOW THE WATER COOLED CABLE FOR FURNACE IS MADE?

High‑quality water-cooled cables for induction furnaces are manufactured from integral copper rods by turning and milling. The conductor surface of each water-cooled cable is treated with passivation or tin plating to improve corrosion resistance. The copper rope used in the water-cooled cable is made of tinned copper stranded wire or enameled wire, woven by a CNC winding machine, providing high flexibility and a small bending radius.

The outer protective casing of the water-cooled power cable adopts synthetic rubber hoses with reinforced sandwich layers, enabling it to withstand high internal pressure. The sleeve and electrode of the water-cooled cable are securely fastened by cold extrusion using copper clamps on professional equipment. This structure ensures excellent sealing performance, low water leakage, and reliable operation of the water-cooled cable under severe working conditions.
